From Bean to Bar: The Modern Journey of Chocolate Making

The manufacturing of chocolate bars is a fascinating process that transforms raw cocoa beans into one of the world’s most beloved treats. Combining traditional craftsmanship with modern automation, each stage of production contributes to the distinctive flavor, aroma, and texture that make chocolate so irresistible.

The process begins with harvesting and fermenting ripe cocoa pods, usually by hand. Farmers open the pods and scoop out the beans surrounded by a sweet white pulp. These beans are piled or placed in wooden boxes to ferment for several days. Fermentation is essential—it triggers chemical changes that develop the chocolate’s complex flavors while reducing bitterness and astringency.

Next comes drying, often done under the tropical sun. The beans are spread out on drying mats or trays and turned regularly to ensure even drying. When their moisture content falls to about 7.5%, the beans are stable enough for transport to chocolate factories around the world.

In the factory, roasting deepens the chocolate’s flavor. Beans are roasted at carefully controlled temperatures, typically between 120°C and 150°C. This step enhances aroma through chemical reactions like the Maillard reaction and helps loosen the outer shells.

After roasting, the beans go through cracking and winnowing, which separate the edible cocoa nibs from their papery husks. The nibs then move to grinding, where they are crushed into a thick, glossy liquid known as chocolate liquor. Despite its name, this liquid contains no alcohol—it’s simply melted cocoa solids suspended in cocoa butter.

During mixing and refining, ingredients such as sugar, milk powder, and extra cocoa butter are added. The mixture passes through fine rollers that reduce particle size to create a velvety texture. The refined mass is then conched, a process that stirs and aerates the chocolate for hours or even days to smooth the flavor and aroma.

The next step, tempering, is a precise heating and cooling process that forms stable cocoa butter crystals, giving chocolate its shiny surface and signature “snap.” Finally, the chocolate is molded, cooled, and packaged under strict quality control—ready to delight chocolate lovers everywhere.

The Role of Food Additives in Chocolate Production

Chocolate is a beloved confection worldwide, prized for its rich flavor and smooth texture. Its production involves a complex interplay of ingredients and processes, including the strategic use of food additives to enhance flavor, texture, and shelf life.

Sugar is the most ubiquitous additive, balancing the natural bitterness of cocoa and imparting sweetness. Beyond its role as a sweetener, sugar also influences the chocolate’s texture by reducing the viscosity of the molten chocolate, facilitating easier molding and tempering.

Emulsifiers like soy lecithin and polyglycerol polyricinoleate (PGPR) are essential for improving the consistency of chocolate. They help blend water and fat components, reducing viscosity and improving the mouthfeel. PGPR, in particular, is favored in reducing fat content while maintaining smoothness, which has become increasingly significant as consumers seek healthier indulgences.

For milk chocolate, milk powder is added to create a creamy texture and enhance its richness. This ingredient is especially crucial for crafting the distinct taste and mouthfeel that differentiate milk chocolate from its dark counterpart. To further elevate the sensory experience, vanilla extract or synthetic vanillin is often incorporated, masking undesirable notes and amplifying chocolate’s inherent flavors.

Preservatives, such as sorbic acid, play a pivotal role in extending the shelf life of chocolate products. They inhibit microbial growth, ensuring the chocolate remains safe and fresh for consumption over prolonged periods. Additionally, antioxidants like ascorbic acid (vitamin C) and tocopherols (vitamin E) are included to prevent oxidation. These compounds safeguard against rancidity and the development of off-flavors, preserving the product’s quality.

Recent advancements in food technology have introduced natural alternatives to traditional additives, responding to growing consumer demand for cleaner labels. For instance, natural emulsifiers derived from sunflower and sustainable cocoa butter replacements are gaining traction.

Production of cocoa – Cocoa tree

The small seeds which make cocoa have quite a peculiar manner of growth. Most fruits and nuts are borne upon the new growth of the tree.

The cocoa seeds grow in large pods and are attached to the older parts of the trunk or the larger limbs of the tree.

The cocoa tree like coffee requires, in very hot climates a shelter to promote especially its early growth. This shelter is usually provided by planting it under another tree of larger size.

The tree begins to bear at about the seventh year and it reaches its full growth the tenth year. The yield of cocoa per tree is very small. The average for trees of 10 years is only about one pound each.

The cocoa tree grows to a height of 20 or 3o feet. It is an evergreen, and usually the diameter o the trunk near the ground on a full grown tree is from 6 to 12 inches. It is a continual bearer, though the heavier crop comes in the spring.

The blossom is a very small one, almost white but with a pinkish tint, and looks very much like an artificial petal made of wax.

As already stated, instead of growing on the new wood it grows directly out of the trunk or larger branches of the tree and the fruit is harvested by long poles something like the long handled knives which are used for pruning apple and other fruit trees.

The fruit ripens from three to four months or at least grows to such maturity that it can be harvested at that time. As soon as the fruit is harvested the pods are split open and the seeds are spread out to dry.

It is important that the drying should be as prompt and as complete as possible to prevent the pods from molding.

World cocoa production

Cocoa is of significant economic importance both for producing and consuming countries. It generates export revenues, income and employment. Cocoa is an important ingredient in the confectionery, and food and beverage industries, and, more recently, in the pharmaceutical and cosmetics industries.

Cocoa (Theobroma cacao) is harvested primarily for its purplish beans, which are used to create cocoa liquor, butter and powder, the primary ingredients in chocolate. The origins of the crop are rooted in the Americas, where the Mayans and Aztecs consumed the beans in the form of xocolatl, a cold chili pepper–flavoured cocoa drink.

Since 1960, world cocoa production has increased threefold, from 1.2 to 3.6 million tonnes. This growth was punctuated by several jolts caused by structural adjustment policies, crop infestations, diseases and market speculation, all of which have affected production.

In 2014/2015, 4.031 million metric tons of cocoa beans were produced in more than 50 countries on 0.2 per cent of the world’s agricultural land, for a total export value of US$8.4.

Africa remains the largest cocoa producing region. For the 2013/14 crop year, it was estimated that the continent produced roughly 3.2 million tons of cocoa beans, representing 73 percent of global production, the two leading producing countries being Côte d’Ivoire and Ghana. Globally, cocoa is produced by five to six million farmers and contributes to the livelihoods of 40 to 50 million people.

In 2012, 22 per cent (899,000 metric tons) of the world’s cocoa was produced in compliance with a global sustainability standard (adjusting for multiple certification), with one-third of compliant production actually sold as compliant.

Grindings in cocoa importing countries are estimated to have increased by nearly two per cent, to 2.325 million tonnes in the 2015/2016 cocoa year. In Germany, grindings rose by 23,000 tonnes to 438,000 tonnes and in The Netherlands, grindings activities are estimated to have increased by 17,000 tonnes to 520,000 tonnes.

In 2010, the United States and Germany accounted for a combined 20 percent of the world’s total cocoa consumption. Unsurprisingly, Germany was also Europe’s leading chocolate producer in 2012. During the same year, U.S. brand Hershey’s generated 3.72 billion U.S. dollars in chocolate sales.

Process of chocolate making

Although it is not intended to describe in detail the many specialized techniques used in chocolate making, certain steps in the process are critical in determining both quality and cost of the finished goods.

Whole beans are roasted for a few minutes in order first to develop their flavor and second to loosen the shells form the nibs.

After passing though cracking rolls, the nib and shell are separated in a winnower.

The nib is then ground; the heat produced in the process is sufficient to melt the cocoa butter and this results in cocoa “liquor” in which fine cocoa particles are dispersed in a continuous fat phase.

Some of the liquor will go straight to chocolate making.

The rest will go though hydraulic presses that reduce the butter content of the cocoa form its level of about 50% to a level of 20% or lower.

The press-cake will subsequently be pulverized for cocoa powder, and the expressed cocoa butter go to chocolate making.

Cocoa tree

Cocoa, Theobroma cacao L., is a perennial crop, originally from the South and Central America and normally cultivated in the tropics from latitude 18 ° N to 15 ° S, mainly in small farms, under the shade of native trees.

The plant is grown for its fruits known as cocoa pods. When ripe, these pods are cut down and opened and the beans are removed. The pods contain seeds, which are fermented with mucilage surrounding them and then dried to give fermented dried cocoa, the raw material used in food industry.

Cocoa is now widely grown in the tropics, usually at altitudes less than 300 m above sea-level, where it needs a fairly high rainfall and good soil.

Rainfall must be plentiful and well distributed, with average monthly rainfalls in excess of 1500 mm.

Cocoa tress can take up to four years from planting before producing enough fruit to merit harvesting. They may live for 80 years or more, although the fully-productive period is usually about 20 years.

Cocoa trees do not reach full production capacity until they are roughly 10 years of age.

The cocoa beans are the major ingredients for the cocoa industry, for the manufacturing the chocolate and derivatives, cosmetics and medicines.

Cocoa processing takes place mainly in importing countries. The processes include shelling, roasting and grinding the beans. Almost half of each bean after shelling consists of a fat called cocoa butter.

In the manufacture of cocoa powder for use as a beverage this fat is largely removed.
